Ford's ambitious $2 billion overhaul of its Louisville Assembly Plant is moving ahead as planned, setting the stage for a new era of affordable electric vehicles. The Kentucky facility, once built around the traditional moving line, is being reshaped into a modern production hub for the company's next-generation EV strategy.
The first model set to emerge from the revamped plant is the Fathom, an all-electric midsize truck expected to cost under $30,000. Ford says prototype builds should begin in the first quarter of 2027, with customer deliveries planned later that year. Production-level tooling is already being tested as the company prepares for launch.
At the center of the redesign is Ford's new universal production system, developed by its skunkworks team under former Tesla executive Alan Clarke. Instead of one continuous line, the factory will use a three-branch assembly structure. Large aluminum unicastings will reduce part counts, while separate branches will build the front, rear, and structural battery components before they merge into a finished vehicle.
The plant upgrade also includes a major digital leap. Ford has nearly tripled Wi-Fi density to 1,080 access points, creating the high-speed connectivity needed for software checks and smarter manufacturing workflows. The company says the new setup should make Fathom assembly 15% faster than the vehicles previously produced in Louisville.
Training is already underway for some employees at Ford's New Models Program Development Center in Allen Park, Michigan, helping prepare the workforce for the new system and the broader shift toward flexible EV manufacturing.
As Ford refines its production model, the Louisville project could become a blueprint for how legacy automakers build lower-cost electric vehicles at scale in the years ahead.
